Hoping someone can help. Started a window repair as a bit of sanding, fill and paint and turn into a major refurb. So needed to replace one of the mullions. So far I have removed the rotten one and made a length of same profile to refit. Now as both ends are only accessible from the inside . So how do I fix each end in place, is it a glue and screw or is there some sort of joint I can do ? I was looking at loose tenons but it seems I need access to both sides is this true ?

I've always tried to scarf it when I've let a new piece into a rotten member. Glue and screws are fine if that's possible. Filled with a 2-part wood filler.

Replacing the centre left mullion and it was easier to make a new one than repalce rot at bottom. I should of replaced it before the top cill went in but did not decide to until all those cills were screwed and glued in place.


Doesn't look too bad in the picture. I'd try and keep as much of the original as possible. I gave mine a good soaking of wet rot wood hardener, then routered out the bits that were still bad, then glued a couple of smaller bits into the routered out area.
If it really is beyond that then I would still try and keep the top section. Make a new bottom piece. That can tenon into the sill, then scarf it to the original top half. Glue, screw and filler.
I would look to fit a replacement mullion from the inside and cutting a simple tenon joint to help with retaining frame strength and supporting the weight of the window.

Main problem is the mullion is tapered at the front so only can slide in from front.

Looks like you've done a nice job there. If you need to carry out any future repairs, I would recommend Timbabuild EHB60. I always use it when I'm repairing windows. It bonds incredibly well to the old timber once prepped and is flexible, unlike 2 part filler.
