I have a 1930s house with a late 90s early 2000s extension.

The extension has a UPVC rear door which the frame isn’t fixed at the top, it noticeable flexes if you open/close the door.

The rest of the frame is fixed with fairly sizeable torx bolts at 2ft spacings, 4 in each side.

The top looks to have some small amount of sealant or foam in there (visible when flexing the frame) but not over the whole width and it sounds hollow to the knock. The lintel is steel about 70mm above the frame.

How would you fix this? I was thinking of drilling say 4x 5mm holes at 0.5m spacing and then inserting a spray/fixing foam. Does this risk warping the frame, can you overfill, resulting in it coming out every gap?

When set can you drill and then fix through the foam to the lintel? With the distance between them I’d have thought this would be pointless anyway.

Can the top piece of the frame likely be easily removed and a baton or similar fixed to the lintel and then the door bolted to the baton?

When i had the 20 year old windows replaced after we bought our 1930's house , the fitter had to install quite a few timbers into the gaps between the frames and the walls. They had used nylon hammer fixings that were at least 120mm long . Only the end 40mm were into brick. The rest of the gap was filled with expandibg foam.
From that , i would try to get a piece of timber installed in the gap so the frame has something decent to fix to.
Dont know if you would need to remove the whole door to get it in there though

You do not scew the top of the frame into a lintle. Any condesation in the lintle can start rusting and give you problems later on. Pack it out with plastic spacers and foam/silicon it

Not sure how the packers will help as the gap is so large.

Would the Soudal Door & Window foam be suitable do you think?

Or this is very similar https://www.screwfix.com/p/soudal-soudafoam-expanding-foam-gun-grade-750ml/

I can either pry the frame apart or drill holes and spray it in. Probably do a dry run in the garden first to see how much it expands.

Page not found but Sodal foam was what the guy used that I worked for. Can you not remove the outer silicon or some plaster from inside and use some plywood strips to make up the gap?

BTW you dont need much of a hole to fire the foam in and it acts as a glue.
