Hello,
I have an 8 year old Hyundai (don't laugh) and the flexi bit at the front of the exhaust, just after it leaves the engine, has had it.
Unfortunately this is one large piece all the way from where it leaves the engine to just after the cat, and is therefore very expensive, the Hyundai garage wanted £800 for the part!
I have found one on the google complete with cat for £160 but it doesn't come with the gaskets I need. I cannot find any suitable gaskets anywhere and Hyundai-man isn't helping much.
Question 1: what are exhaust-type gaskets made of and can I buy a sheet of it and make them myself?
Question 2: If I turn out to be completely hamfisted at removing a section of exhaust and replacing it with a new one what is the worst that can happen? Is it just a case of remove bolts from old one, remove gaskets, put on new gaskets and then attach new exhaust section and reattach bolts? It sounds too simple so I'm sure I must be missing something.
Question 3: Anything else I need to know? I do know about "type-appoved" cats.

You could try and find a specialist exhaust maker who could just replace the flexi bit of the system, would be a lot cheaper than £800!!!
Exhast manifold gaskets are usually made of metal or a 3 piece material of heatproof sheeting between 2 sheets of metal. Making them yourself may not be that easy. Have you tried any of the major exhaust suppliers, quick fit etc? Or why not phone another Hyundi dealer and get gaskets from them?
Off the top of my head in no particular order:
You might be able to get away with reusing the old gaskets (exhausts gaskets generally being quite sturdy)
You can bodge/repair a gasket from exhaust paste as long as the joint is [b]after[/b] any/all cats, you don't want any foreign matter falling into the cat and burning it up.
One big problem you can encounter with maniverters (or even just manifolds), is the O2 sensor thread stripping when you try to unbolt the sensor. If you have an O2 sensor in the maniverter then check any new one you order has confirmed decent threads (and no, you don't want one with the sensor in, it may be faulty).

Often there's no need for gaskets, plenty of exhaust places now just squirt sealant in the gap (after the oxy sensors!!) and squash it up. If it's flat flange type joints you can probably get away with a bit of exhaust assembly paste.
Most exhaust places will sell you the gaskets.
Worst case is you snap a stud into a downpipe/manifold - soak with loads and loads of lube for days before the removal and you will probably be fine.
Incidentally I got a custom full stainless steel system made for my car for £300 (Toyota wanted 300 for the back box alone), so don't even think of paying the dealer prices!
if i lived near my mechanic any more id ask him what he used BUT i had a 2000 hyundai lantra with the self same silly flexy hose that busted

the replacement part was over 400 quid , my mechanic used a generic flexy - cut the pipe before the flexy and this flexy went inside the exhaust pipe - he welded it up and did the same at the manifold. job done - 60 quid all in
how ever i just wanted it together to sell it - did 4k miles before i sold it though as i couldnt find a van i wanted !
Speak to exhaust suppliers (not the garage or fitters) and they might be able to help you with gaskets.

I don't know where you live, but these guys in Darlington are really good, I have used them on my own cars, and also when I worked in the motor trade they helped me out a few times. A similar part for a 4x4 I was involved with cost over £1000.00 for a dealer only part (not fitted) . Exhaust-a-fix they where able to repair the original part for less than £100.00 and did a cracking job! Nothing ever seems to be a problem when ever I speak to them.
Worth a call even if it's a couple of hours away
just go to your local motor factors and they will look through their large book of exhausts.
Also look at buypartby as you can see the parts online and order. eg we got an 'approved' cat for a 206 for £58 + vat and the middle section was £13.
If you need a special flexi part look at merlin motorsports as they sell all kinds of exhaust bits to make a custom exhaust.
What car is it? Looked up the Accent and the flexi section at buypartsby was £29 + vat.
