Hi All,
I have an XD compatible hub which I'm having problems fitting the cassette. The XD hub is completely new to me, buts looks preaty straight forward.. But..
I removed the cassette to give the hub a bit of a service. It's a fumula hub. Everything came apart reasonably well except I didn't remove the bearing as they seem to be fine.
After I rebuilt the hub, I cannot get the GX cassette to seat without locking up the axel. I have removed the cassette many times turned along one spline refitted and its still the same. I am a complete loss as to what to do next.
I the bearing in the free hub is protruding out of the top. Is this correct? I've tried pressing the bearing in further, it seems to seated correctly.
The bike a Boardman fs pro is new to me but is in fact is around 10 months old. I'm beginning to think that it was poorly installed in the first place (not seated correctly)

Any ideas anyone? I don't know what else to do.

Bearing is ok. You haven't lost a washer that goes between hub and freehub perchance, I know this can be an issue on some hubs.
Somewhere in your workshop you've probably got a washer that's supposed to fit behind the freehub on the axle, without it, the freehub will go too far into the hub body and it'll jam up. XD freehub outer bearings usually protrude outside the body, so doubt if there's anything wrong there. edit- beaten to it.

Ive got an XD driver on a SRAM wheel that it seems almost impossible to get the outer bearing into. Installing the cassette effectively pressed the bearing in. Not sure if this is kosher, but it seems to work. Remove the cassette and the bearing comes with it. It doesn’t sound right, but I’ve not had any problems. Freehub binding sounds more like a missing spacer behind the driver body, though.
When I removed the freehub I was half expecting to see a washer between the the freehub and bearing in the hub, like in the hope hub. But nothing there. Getting any information on the fumula hub is impossible and all Boardman want to do is sell me a new wheel.
After a fair bit of swearing this morning, I have managed to get it to work. I've no idea why its working now. I knocked out the freehub bearing and reseated it. Its in a no different position to as it was before. But seems to work.
That'll teach me to leave things alone that are working, a weekend lost.

Ha, yes. XD drivers are a good idea in theory, but in practice perhaps not so much. They are a better solution, IMO, than classic Shimano splined freehubs and lockrings, but there is more potential for ‘WTF, how can this not work?’ randomness.
Typical SRAM, engineer out that last 5% of potential crapness but create a whole load more complexity and incompatibility into the bargain! Makes you wonder if that last 5% is actually worth it, or if a more simple, yet partially compromised, solution is better.
