I seem to remember some cheaper cassettes mangle the freehub carrier on Hope hubs, and I need a new cassette - what's good?
Expensive cassettes also mangle them, don't know if cheaper is worse but I always have problems removing xt cassettes and have to file down the burs after every removal.
I am hoping that moving to xd drive removes this problem (and doesn't replace it with another).
Humm. Maybe I'll just stick with SLX then and pick up a steel carrier if it comes to it.
Just been through the same thing and, after looking at the Shimano PDF drawings went for a 10sp XT cassette as six larger cogs are on common 'units' rather than individual cogs separated by a spacer. For the extra £8 or so I thought it was worth it.

XT and above for aluminum freehub.
Been surprised I've not mangled both my alu Hope Shimano freehub bodies so far. 1500 miles on a middle range SRAM 10spd cassette and 600+ with XT 10spd on the other. Loads of hills round me and 1x10 so lots of power though the 36T sprocket. Both slid off easy once the lock rings were removed (that's the hard part).
Wanted to swap axle adaptors to change bikes and had to take everything off to do that. Learned the hard way and tried to remove the hub end caps without removing the lock ring only to yank the whole freehub body off too. £10 Hope freehub seal seating tool required to put it back on properly. Doh. At least I can service the freehub now.
1x10 so lots of power though the 36T sprocket.
It is the small separate cogs that mangle the freewheel.
I have 4 hope hubs with XT cassettes on and have never had a problem removing any of them. there is a slight bit of marking but nothing to worry about.
So as other have said. XT or above.

If you do have a problem, remove free hub and cassette, place large sprocket of cassette across a gap (say a partially opened Black&Decker workmate), place a wooden broom handle on the upper end of the free hub and gently whack with a hammer.
30 seconds of work and works every time.
Do gently and whack go together 🙂
I've always been ok with 9 speed xt cassettes
Just fitted a new xt 11speed and noticed the lower end is isn't fixed to the carrier, will have to keep an eye on things
