ideally i'd like to source a lightweight aluminium "grill" type of thing and attach it to the existing racktop but i can't think of what could be used.... barby grill thingys don't come in aly. normally i can think of something similar and modify it but i'm struggling and don't particularly want to use a heavy steel version.
any ideas would be much appreciated ..really want something very roughly 20cm x 40 ish that's strongish/light and stiff.....plastic?

You could look for perforated aluminium - sheet metal with holes punched out. Or expanded alu sheet - metal thats been punched and stretched into a diamond pattern. You'll sometimes get small portions of either on ebay or buy cut to size on a site like Metals4U.
Expanded metal is usually more cost effective (more hole and less metal) but can give quite a nasty cut edge to try and rationalise.
DiBond and similar (a sheet of nylon sandwiched between two sheets of thin alu) would be a good DIY option - you'd prob be able to blag offcuts from a sign maker. Easy to cut to shape with a jigsaw and make holes you want with a hole saw.
Depends what you're going to do with it. What load will it carry? What can you fix it to on the existing rack? Do you need to fix the load to the new bit? How much do you want to spend?
