Tried to take my front wheel off but the lever has rounded off the cup so it has no purchase to take it off. Anyone know how I could get it off?

Yes. Water pump pliers or molegrips (not molgrips).

Grip the expanding collar bit GENTLY and turn CAREFULLY.

You can cut a new straight edge in with a junior hacksaw and a warding file (you might need a couple of different profiles).

Then make sure you get the tension adjustment right before you reinstall it.

I'm assuming it's the older style Maxle here.

Get a file and file a square edge on it? Every maxle I've had has rounded eventually

One of these ones?

Design is poor imho.

I sent mine back under warranty and got it replaced.

Use one of the newer pike style ones, when you get it out, never rounded mine but disliked the sharp edges

Kayak that's the one I am guessing the op has.

Agree poor design. If you get the tension screw just right they're just about passable.

The Maxle lite is also a bit hit and miss as it binds on the outer face of the drive side drop out.

Remember the maxle does not need to be done up tight. all doing it up does is control / remove endfloat. Flipping the lever is what makes it secure

Should be easy to remove as long as it’s not stuck to the bearings.

Oddly older 20mm maxles are the same design but don’t fail like the 15mm ones.

You can upgrade to the newer one but they are spendy

Getting the bike ready so I can sell it so might buy a replacement so its fixed for good. Anyone know if you can just buy spares for them?

Very true, but while I tighten them up like a lady, it often seems to take a gorilla to loosen them.
😀
