Righto, ran into an issue tonight. I'm rebuilding my brother's excellent, ancient Revolution Courier Race for him as he's essentially destroyed everything but the frame.

I had a set of road wheels spare, which seemed ideal but unfortunately it turns out I can't fit the 8 speed cassette (the courier is 8 speed) onto the wheel. After a little research, it turns out that there was a 10-speed only variant of shimano freehub with taller splints, and it is that. And it's a Formula OE cartridge hub and therefore, bloody impossible to find spares for. (not bad hubs at all otherwise)

So I am looking for the easiest way out, but I don't really know road stuff, so I might have missed something- any help much appreciated!

1) Miraculously find standard freehub
2) Convert the bike to 10 speed- not really viable
3) See if I can machine down the freehub splines- might be beyond the abilities of my tiny worn out lathe and its incompetent owner
4) Rehub the wheel. Annoying, and I hate building vbrake wheels.
5) New wheel

3, 4, 5 would seem the most sensible options - ordered by work needed, reverse ordered by cost.

See also https://singletrackmag.com/forum/topic/shimano-cassettes-deeper-splines , last post says machining is a viable option.

6. File deeper grooves into replacement cassette

I thought the odd-one-out 10s freehub was dura-ace only?

I was about to bin a 11s formula hub, it's C&C bearings though so probably not compatible. If you want to to fish it out and have a look to see if the freehub looks like it has cartridge bearings and might be compatible I can do.

Nope, I have an ultegra wheel with the deeper splines. Didn't know that some OEMs also used them though.

These guys are my LBS and stock a huge range of "quirky" spares.

Any of these help as I know Cannondale use a lot of Formula hubs:

It's ****ing steel! ARHAGSHGRHSG. So the reason for the tall splines doesn't even really apply.

But, with letmetalktomark's link I've found what looks like a match. Well, unfortunately I've found what looks like 6 matches. So I'll buy the cheapest one and try and make it fit.

Thanks hive mind! Brother Dave will ride again.

(I am also fixing Brother Ian's amazingly awful 90s Halfords Saracen. Ironically it only needs some perished consumables replaced, because he basically never rode it, on account of it weighs 40lbs)
